A shell and tube heat exchanger needs temperature compensation once the temperature difference between the shell wall and the tube wall exceeds 50°C. Above this threshold, the difference in thermal expansion between the tubes and the shell subjects the weld seams to excessive tensile stress — an invisible killer that may only surface after a year of operation as cracked welds, deformed tube bundles, or a pulled tubesheet.
| Shell–Tube Temp Difference | Recommended Structure | Why It Works |
|---|---|---|
| Below 60°C | Fixed tubesheet + expansion joint | Highest cost-performance; the joint absorbs movement |
| 60–100°C | U-tube or floating head type | The tube bundle expands and contracts freely |
| Above 100°C | Floating head or plate-shell exchanger | Best for the largest differentials and pressures |
Critical constraint: an expansion joint is only suitable when the shell-side pressure does not exceed 0.6 MPa. Above that, choose a U-tube, floating head, or plate-shell design instead.
For a research institute's carbon emission recovery project, we supplied a vertical shell-and-tube reboiler. The design challenge was large stress at the bottom tubesheet caused by the vertical tube bundle's self-weight plus thermal expansion. Our solution combined a U-tube structure with 316L stainless steel, a bottom tubesheet thickened by 20%, a corrugated expansion joint, and optimized support plate spacing. The unit carries a classification society certificate and certification, proving our capability under high temperature difference and high pressure. After delivery it ran stably with no temperature difference stress problems.
Engineering practice sets the threshold at 50°C between the shell wall and the tube wall. Above 50°C, add a compensation measure.
No. An expansion joint is limited to shell-side pressures up to 0.6 MPa, and it suits differentials below roughly 60°C. Beyond that, use a U-tube, floating head, or plate-shell design.
Keep the rate at or below 5°C per minute to limit thermal stress, and verify the flow distribution.
A large temperature difference is not an incurable disease — the key is choosing the right structure, calculating the parameters accurately, and controlling operation. Send us your specific parameters (tube-side/shell-side temperature, pressure, and medium) and we will provide a free preliminary calculation, backed by twenty years of design and manufacturing experience, the vertical reboiler case study, and classification society certification. Twenty years, doing only one thing: making every heat exchanger stand up to temperature difference.
