U-Tube Bundle Manufacturing: Inspection and Quality Control Parameters for Shell and Tube Heat Exchangers

In shell and tube heat exchangers, the tube bundle determines operating efficiency and service life. The image above shows a pre-shipment inspection at a manufacturing facility, where a quality control technician is examining a U-tube bundle assembly.

Why Specify a U-Tube Bundle?

Unlike fixed tubesheet designs, a U-tube bundle uses a single tubesheet. The tubes are bent into a U-shape, with both ends secured to the same tubesheet. This configuration provides specific technical advantages:

  • Thermal expansion management: Each U-tube expands freely, eliminating the need for a shell expansion joint. This design is suitable for services with temperature differentials exceeding 100°C.

  • High-pressure capability: The fixed-free support arrangement reduces thermal stress concentration, making it suitable for high-pressure gas or hydrogen service.

  • Shell-side maintenance access: The bundle can be extracted for mechanical cleaning of the shell-side surfaces.

Critical Manufacturing Control Points

The image illustrates key inspection stages. The manufacturing tolerances are controlled as follows:

1. Tubesheet and Hole Machining

  • Tubesheets are CNC-drilled with H11 hole tolerance.

  • Ligament width deviation is maintained within ±0.2 mm to ensure reliable tube-to-tubesheet joining.

  • Hole surface finish: Ra ≤ 1.6 μm for expanded joints; Ra ≤ 3.2 μm for welded joints.

2. Baffle and Support Assembly

  • Baffle spacing tolerance is controlled within ±1.5 mm.

  • Tie rods and spacer tubes lock the baffles firmly in place.

  • Maximum unsupported tube length: ≤ 36 × tube OD for carbon steel; ≤ 30 × tube OD for stainless steel.

3. Tube End Joining

  • Welded joints receive 100% penetrant testing (PT) per ASME VIII-1 UW-51.

  • Expanded joints are pull-out tested to a minimum of 20 MPa for carbon steel and 25 MPa for stainless steel.

Pre-Shipment Verification

Each bundle undergoes the following verified checks:

  • Dimensional inspection: Overall bundle length, outer diameter, baffle spacing, and U-bend radius (R ≥ 2 × tube OD for mechanical cleaning access).

  • Non-destructive examination: 100% PT on tube-to-tubesheet welds; 100% UT on tubesheet cladding.

  • Hydrostatic test: Per ASME VIII-1 UG-99 at 1.3 × design pressure, held for 30 minutes. Zero pressure drop and no visible leakage are required for acceptance.

Selection Guidelines

A U-tube bundle is applicable when the following conditions are met:

  • Tube-side and shell-side temperature difference is greater than 60°C.

  • Tube side handles high-pressure gas or corrosive media.

  • Shell-side mechanical cleaning is required, but tube-side internal cleaning is limited to chemical methods.

  • Design pressure up to 35 MPa and design temperature up to 600°C (material dependent).

Technical Data and Custom Manufacturing

For a preliminary thermal and mechanical design, the following process data is required:

  1. Tube-side and shell-side fluid composition.

  2. Inlet and outlet temperatures for both sides.

  3. Design pressure and allowable pressure drop.

  4. Maximum available shell diameter and tube length.

  5. Corrosion allowance and chloride concentration.

With these parameters, a bundle selection recommendation and thermal calculation sheet can be provided.
